The rear header is loose and I'd like to sort it if possible - how do I get to the bolts? It looks like shock and fan out might do it?

Not familiar with those, what are the advantages?

Having done a lot of restos on rusty old cars in the past, copper nuts are a godsend - they always release.

Snapped both studs for fun, bought some long serious drills and set to work.

Tapped the thread using a 5/16 second tap, then ground it down to make a plug tap and gain the maximum possible thread.

Happy with that, could have gone a lot worse. Stainless studs are fitted in now. Solid and the header will bolt back up. :)

Stainless and aluminium are the 2 worst materials that should never be mated up :roll:

It'll be fine. They can seize solid for all I care, the Loctite they went in with should help there.

I'm working on the theory that it's the exposed bits that caused the problem, the bits that rusted so badly the nuts and stud became one, and the csa of the stud reduced to a level where it offered the tensile strength of a twiglet.

now to drop the motor and eff up the rear header, the way the pipe is wobbling about, I'm sure it is leaking and causing the overrun banging

That'll be useful when the studs fail.....Buells shatter stainless for fun.

They'll be even worse to drill out when that happens.

Would you fit stainless in engine cases? Yeah there's the galvanic corrosion issue but they are also nice and shiny. ;)
